Definitions and Construction

A folding carton is made from a single sheet of paperboard (typically 300 to 400 GSM SBS or FBB) that is printed, die-cut, scored, and folded into shape. It ships flat to the filling facility and is erected on-site. Common styles include tuck-end boxes, sleeve-and-tray combinations, and snap-lock bottom cartons.

A rigid box (also called a set-up box) consists of a structural base made from 1.5 to 3 millimeter greyboard wrapped in printed paper or specialty material. The lid is a separate piece that fits over the base. Rigid boxes are pre-assembled by the packaging supplier and ship as finished three-dimensional objects.

Storage at the filling facility also differs. Flat cartons require minimal warehouse space. Pre-assembled rigid boxes occupy 10 to 15 times more volume per unit in storage.

Structural Protection

Folding cartons provide basic protection against dust, light, and minor compression. They are not suitable for heavy or fragile items without internal inserts. A 200-gram glass candle in a folding carton requires a separate corrugated mailer or inner tray for shipping protection.

Rigid boxes provide substantial structural protection. The 2 mm greyboard walls resist compression and impact. A candle in a rigid box with a foam or paper insert can often ship without additional outer packaging for retail-ready display. This can offset some of the rigid box cost premium by eliminating the need for a separate shipping carton.

Folding cartons use less material by weight (25 to 40 grams per box versus 120 to 200 grams for a rigid box). They are easier to recycle in standard paper streams and have a lower carbon footprint per unit.

Rigid boxes use more material and mixed substrates (greyboard + paper wrap + adhesive + possible foam insert), making recycling more complex. However, consumers often reuse rigid boxes for storage, extending their functional life.

For brands targeting eco-conscious consumers, a folding carton made from FSC-certified recycled board with soy-based inks is the stronger sustainability story. For luxury brands, the reusability of rigid boxes partially offsets the material concern.

Choose folding cartons if:

Choose rigid boxes if:

Hybrid Approach

Many brands use both formats across their range. A practical strategy:

  • Gift sets and limited editions: rigid box with magnetic closure and foam insert
